Nivel HV wire winding machines – smart winding and traceable manufacturing

HV wire winding machines are widely used in transformer manufacturing. The winding principle itself is well established: conductors and insulation materials are processed layer by layer according to the transformer coil design.

When the Machine Knows What It Is Producing

During winding, Nivel HV Wire Winding Machines continuously follow the production process. The control system monitors the winding operation, informs the operator through the HMI, and displays process messages, warnings and alarms when required.

Winding projects can be stored on the machine and retrieved later. A previous project can therefore be reopened and reproduced, while historical project information can be used for production analysis and repeat manufacturing.

The machine also keeps track of where the winding process stopped. In case of a fault or power interruption, the active project and relevant winding position are retained instead of resetting the entire process, allowing production to continue from where it stopped.

This turns the winding program from a temporary set of machine commands into part of the manufacturing record.

DataTag connects the physical transformer coil with information generated during its production. Depending on the machine configuration, information such as project data, operator, start and end time, conductor consumption, insulation consumption, energy consumption and winding process data can be recorded and structured as an output.

This provides a basis for transformer coil traceability, digital production records, quality documentation and manufacturing analysis.

For transformer manufacturers moving toward Industry 4.0, Industry 5.0, smart manufacturing and data-driven production, traceability can therefore start directly at the transformer coil winding machine.

One Winding Platform, Different Production Requirements

Transformer manufacturers do not all use the same conductors, insulation structures or winding methods. Even within the same factory, production requirements can change from one transformer project to another.

For this reason, Nivel HV Wire Winding Machines are developed around a modular and configurable design rather than a single fixed machine configuration.

Depending on the application, the winding system can process round, flat and flattened conductors, with configurations supporting up to seven round wires and multiple flat wires. Winding speeds can reach up to 800 rpm, depending on the conductor and machine configuration.

Different servo-controlled guiding systems, dancer systems and braking technologies can be integrated to manage conductor and insulation tension throughout the winding process.

Insulation can also become part of the automated winding sequence. Automatic strip insulation feeding, servo-controlled insulation guiding, offset functions for graded insulation, and automatic end-fill strip feeding and cutting can be integrated according to the required coil construction.

Process control can extend to the conductor itself. An Enamelled Wire Insulation Control Device can continuously monitor enamelled wire during winding and detect defects such as pinholes, cracks and weak insulation points.

Round conductors can also be processed with an integrated wire flattening system, while material monitoring functions can track the remaining conductor and inform the operator during production.

The result is not one fixed winding machine for every transformer manufacturer, but a transformer winding machine configuration built around the actual winding process.

Industry 5.0: Operator, Machine and Data

Automation does not necessarily mean removing the operator from transformer coil manufacturing.

The operator still brings production experience and process knowledge. The machine provides control, repeatability, monitoring and data. Connecting these two elements is an important part of the human-centric manufacturing approach associated with Industry 5.0.

This changes the question when selecting transformer production equipment.

Manufacturers can also ask:

Which conductors, insulation processes, production data and future coil configurations should this machine be able to manage?
